Why capacity is not enough

Whisky, brandy and tequila bottles vary far more than wine bottles. Two bottles both marked 750 ml can differ in height, shoulder profile, maximum diameter and filled weight. An insert cut for one bottle often will not accept the next batch. That is the first thing we check when you send a sample.

We size inserts from physical bottle samples, not from stated capacity. Three measurements drive the tooling: overall height, maximum diameter, and filled weight. If you have a new bottle shape, we cut a blank insert from those numbers, load the bottle, and run the fit checks before any printed box is made.

This is also why we ask for a filled bottle sample when possible. A full bottle sits differently in an insert than an empty one. Weight shifts the centre of gravity and changes how the bottle behaves in a drop test.

The four-point hold

The insert holds the bottle at four points, with no unsupported area at the neck or shoulder. A neck that floats will snap in transit. A shoulder that rests on one edge will rub the label. Four points means the bottle cannot rock forward, back or sideways.

Our check is simple: load the bottle, shake for ten seconds, no movement; tilt to 45 degrees, no slide; invert, no release. If the bottle passes all three, the insert is right.

We cut the insert to our control tolerance of plus or minus 1 mm. The box body is held to plus or minus 2 mm. For foldable boxes, the creases must not crack, magnet position is plus or minus 1 mm, and corners sit at 90 degrees when erected. These are the numbers we work to on every order.

Board and facing paper

Board: 1200 g greyboard, 1400 g recommended for spirits, with 157 g+ specialty or coated facing paper. We do not use recycled greyboard, which collapses, or high-moisture stock, which warps. That is the standard for a box that has to hold a full bottle through courier handling.

For spirits, go with 1400 g. Whisky and tequila bottles are heavier than wine bottles, and the taller the box, the more the sidewalls have to resist bowing. 1200 g works for lighter bottles and shorter boxes, but it is not enough for a large-format brandy.

Facing paper is where the box gets its look. Black, deep blue and burgundy are hardest to hold in print, but they carry hot-foil best. We match Pantone, approve a first article, and sample mid-run so the colour you sign off is the colour you get.

Three structures, three jobs

Rigid lid-and-base is the premium gifting and collecting choice. It opens slowly, feels substantial, and has the strongest ceremony. It is also the bulkiest to store and ship. Use it for limited editions and high-price-point bottles.

Magnetic flip-top suits shelf display and repeated opening. The buyer picks up the box, opens it, closes it, opens it again. Magnet position matters here. A magnet off by a millimetre makes the flap sit proud or snap shut too hard. We hold magnet position to plus or minus 1 mm.

Foldable rigid is the export workhorse. It feels like a rigid box when erected, but ships flat, so you save on freight and warehouse space. The trade-off is assembly. Creases must not crack, and corners must sit at 90 degrees when erected. We check both.

What we test before it ships

Our in-house checks simulate what a courier does to a box. 1.2 m six-face drop test with the bottle loaded. Stacking simulation at top load 40 kg or more for 24 hours. Truck and sea vibration simulation with no internal movement allowed.

A box that passes the drop test but fails the vibration test will still arrive with a scuffed label. A box that passes vibration but fails stacking will crush in a warehouse. We run all three because they catch different failures.

If the bottle moves inside the insert during any of these, the insert is recut. No unsupported neck or shoulder, no slide, no release. That is the rule and we do not ship against it.

When this is the wrong choice

A single-bottle spirits gift box is not a shipping carton. It is a presentation piece that goes inside a shipping carton or into a courier bag. If you need a box that survives being kicked across a loading dock with no outer protection, you want a corrugated shipper, not this.

It is also not the cheapest way to package a bottle. A paper bag or a simple cardboard sleeve costs less. The rigid box earns its cost when the bottle is a gift, a collector item, or a retail display that has to hold up to being opened and closed by customers.

If your bottle changes shape between batches, tell us before you order. We size inserts from the bottle you send. If the next batch has a different shoulder profile, the insert will not fit. Send the new bottle and we recut.

Specifying the job

To start, send box dimensions or a bottle sample, a reference design, quantity, and any special requirements. If you have a bottle sample, send it. That is the fastest way to a correct insert.

We offer two sample types: blank sample for structure and printed sample for visual. The blank sample lets you check the fit before you commit to print. The printed sample shows you colour, foil and finish on the actual board.

Colour control is Pantone matching, first-article approval and mid-run sampling. Dark colours are the hardest to hold. If your brand colour is black, deep blue or burgundy, expect a little more back-and-forth at proofing. It is worth it.
